The first thing you need to understand is that ordinary polypropylene sheets, which are sold on construction markets for ventilation or shower trays, are absolutely not suitable for the manufacture of large vertical containers. For such tasks, a special PP-H homopolymer (polypropylene homopolymer) or a PP-B block copolymer, which has increased impact strength at low temperatures, is used. The key parameter here is the tensile yield strength. For high-quality sheets used in the chemical industry, this figure should be at least 30–32 MPa at a temperature of 23°C. If the supplier cannot provide a test report with these numbers, the risk of purchasing counterfeit material increases manifold.
In our practice, there was a case when a client ordered a batch of tanks for storing sulfuric acid with a concentration of 40%. The supplier used cheap recycled polypropylene with chalk added to add weight. Externally, the sheets looked perfect, but after six months of use, due to the thermal expansion of the liquid in the summer, the tank wall cracked in the lower third. The reason lay in the low elastic modulus of the material, which was only 900 MPa instead of the required 1400–1600 MPa. This led to excessive deformation (“barrel formation”) of the walls under the pressure of the liquid column. Operating temperature is the second critical factor. Polypropylene retains its mechanical properties in the range from -20°C to +90°C (short-term up to +100°C). However, it is important to distinguish between ambient temperature and ambient temperature. If the tank is installed outdoors in Siberia or the Urals, where winter temperatures drop to -40°C or below, standard PP-H becomes brittle. Calculating the wall thickness of a vertical tank is not an empirical selection “by eye”, but a strict engineering calculation based on hydrostatic pressure. Liquid pressure increases linearly with depth: every 10 meters of water column gives 1 atmosphere (0.1 MPa) of pressure. For a tank 4 meters high, the pressure at the bottom will be 0.04 MPa, but if the density of the liquid is higher than water (for example, sulfuric acid with a density of 1.84 g/cm³), the pressure will almost double. The formula for calculating the minimum wall thickness takes into account the diameter of the tank, filling height, liquid density, permissible material stress and safety factor.
A typical mistake made by amateur designers is to use a constant wall thickness over the entire height. This is economically infeasible and technologically incorrect. The supporting structure (frame) plays the role of a skeleton. Polypropylene has a high coefficient of thermal linear expansion (about 0.15 mm/m °C). This means that if the temperature changes by 40 degrees, a tank with a height of 5 meters will change its height by 3 centimeters. If such a tank is rigidly fixed to the foundation, colossal stresses will arise, which will break the welds or deform the body. The correct solution is to install the tank on a steel frame using sliding supports or special polymer gaskets that allow the body to expand and contract freely. The steel frame must be treated with an anti-corrosion coating that is resistant to the workshop atmosphere, since condensation from the tank can get on the metal.
Reinforcement with outer rings is a mandatory element for tanks with a diameter of more than 2 meters. The rings prevent loss of shape stability (ovalization) under liquid pressure and wind load if the container is placed outdoors. The distance between the rings is calculated individually, but is usually 1–1.5 meters. It is important that the rings are made of a strip of the same polypropylene and welded using automatic extrusion welding along the entire perimeter. The hatch is the most loaded and potentially vulnerable structural element. The design of the hinge and locking mechanism also matters. Hinges must be made of polypropylene or stainless steel AISI 304/316. The use of steel hinges without an insulating gasket at the point of contact with the tank body can lead to electrochemical corrosion of the metal or local stress in the plastic. Locking devices (wing bolts, eccentric locks) must ensure uniform pressing of the cover along the entire perimeter. For tanks operating under rarefaction (vacuum), special hatches with a reinforced structure are required that can withstand external atmospheric pressure without deformation.
The location of the hatch is determined by the technological process. Typically, the main loading hatch is located on the top roof (for open tanks) or in the upper part of the cylindrical shell. If an inspection of the bottom or complete emptying is required, an additional inspection hatch is provided in the lower part, often combined with a drain pipe. When designing, it is important to take into account the safety zone around the hatch: the presence of a service platform, stairs and fences that comply with labor protection rules. The hatch should not be located in an area where it is impossible to safely reach with a container or tool.
For tanks storing volatile or toxic substances, hatches can be equipped with a vapor recovery system or connection to a flue. In such cases, the design of the hatch becomes more complicated: fittings for connecting pipes, level sensors or overflow devices are added. All additional elements must be welded into the hatch cover at the manufacturer in compliance with all seam quality control technologies. The quality of a vertical tank is 90% determined by the quality of welded joints. Polypropylene is welded by extrusion welding with a filler rod or by heating with a contact plate. For critical structures, such as large vertical containers, exclusively extrusion welding is used, which makes it possible to obtain a high-strength seam comparable to the strength of the base material (the seam strength coefficient reaches 0.8–0.9). The welding process requires strict temperature control: the extruder temperature must be maintained between 260–280°C, and the edge preheating temperature must be around 200–220°C.
Preparing edges before welding is a step that is often ignored by unscrupulous contractors. The edges of the sheets should be cut at a V-shape angle (usually 60 degrees) using routing. Cutting edges with a knife or grinder leaves uneven spots and dirt that become stress points and future cracks. Before welding, the surface must be cleaned of oxide film, dust and moisture using special solvents or mechanically. In our company we use a double cleaning procedure: first mechanical cleaning, then degreasing, and only then heating.
The welding process itself is carried out in several passes. The first pass (root) fills the gap between the edges, subsequent layers increase the volume of the seam, ensuring its shape and strength. It is important that each previous layer is cleared of slag and heated before applying the next one. Violation of the interlayer temperature leads to delamination of the seam. An experienced welder knows that the bar feed speed and the movement of the extruder must be synchronized. Too fast movement leads to lack of penetration, too slow - to overheating and destruction of the polymer, which makes the seam brittle.
Quality control of welds is carried out using several methods. Visual inspection allows you to identify surface defects: pores, undercuts, unevenness of the roller. Deeper control is carried out using penetrant flaw detection (color flaw detection), when a penetrant is applied to the seam, revealing microcracks. For particularly critical components, it is possible to use ultrasonic testing, although the interpretation of results on polypropylene requires a highly qualified operator due to the structure of the material. We practice selectively cutting witness samples from test seams welded under the same conditions as the main tank for tensile testing in the laboratory.
Automation of the welding process is a trend that improves quality consistency. The use of robotic welders or semi-automatic trolleys for welding long horizontal seams eliminates the human factor and operator fatigue. However, complex components such as pipe cut-ins, bottom corners and areas around hatches still require the manual work of highly skilled welders. It is in these areas that most marriages occur. Therefore, when choosing a supplier, check what equipment is used and how much experience the welders authorized to work with your tank have.
Recommendation:Require the provision of a welding log, which records the process parameters (temperature, speed, rod brand) for each critical weld. This is a document that will be useful when investigating any future incidents.
Even a perfectly manufactured tank can fail if installed and used incorrectly. The first and most common mistake is installing the tank on an unprepared foundation. The foundation for a vertical container must be absolutely level (the height difference is no more than 3 mm over the entire diameter) and rigid. Usually a reinforced concrete slab with a metal frame is prepared. If voids or unevenness remain under the bottom, the bottom will bend when filled with liquid, and the concentration of stress at the support point will lead to rupture. We have seen cases where tanks “burst” from below a week after launch precisely because of a stone or uneven concrete under the bottom.
The second critical point is the filling temperature. Do not pour hot liquid (above 60°C) into a cold tank in the cold.
